Packaging faults cause line stoppages when a component varies beyond what the feeding, guiding, sensing, filling, closing or labelling process can tolerate. The fault may be intermittent and appear to be a machine problem. Compare good and failed packs, measure the interface and control the packaging characteristic that changes the process.
Mark the exact machine station, alarm and time of each stop, and retain the component that was present. Compare it with passing components from the same and different batches. This creates evidence for deciding whether the cause follows the packaging, the equipment or an interaction between them.
Intermittent stops are easiest to diagnose when passing and failing packs, component batches, machine settings and the exact stop location are retained together. Do not adjust several machine and packaging variables at once, because that removes the evidence needed to identify the cause.

Base rock, out-of-round bodies, leaning necks, inconsistent height, panel deformation, high friction or unstable centre of gravity can affect unscrambling, conveyor transfer and guide contact. Flexible pouches can vary in stiffness, opening and gusset presentation. A dimension can be within a broad supplier tolerance yet still be critical at one machine interface.
Map the failure location and measure passing and failing samples at that interface rather than inspecting only the overall size.
Closures can bridge or misorient in feeders, cross-thread or change finished height. Label rolls can vary in unwind, pitch, release, splice or sensor contrast. Film can vary in roll presentation, blocking, gauge or seal response. Each change can trigger sensors, jams, rejects or repeated operator adjustment.

Control the supplier and product reference, revision, material, critical dimensions and tolerances, closure or fitment, label roll details, film presentation, approved artwork and any process-critical surface or stiffness requirement. Retain approved samples and record which substitutions need review.
